Did you use the soundex code? Did you try all possible spellings? There was a great article about the spelling of names in the Ancestry Daily News yesterday. The author was writing about the misspellings in the online Ellis Island database, but it is perfectly applicable to the Census, too. Just yesterday, also, I found our Joel Shelly's Civil War records are listed as Joel "Shelley."
