Tom, I just returned from Ireland and saw many Costellos in the cemeteries in southern Kilkenny and northern Waterford counties. In reading the gravestones, I found there were many marriages between the families Costello, Walsh, Quinn and Phelan. Who was who gets really tricky, as names were repeated often among the families. I have a few Costellos in my family tree, although they are a generation forward from yours, may be related. Patrick Costello, b. 1850 Mullinavat, KILK, Ireland married Karen Walsh, b. 1860 Crystal Lake, McHenry Co, IL. (both d. McHenry) and their children. While in Ireland, I learned the name Costello likely came to Waterford in the 1700s from Italy when the trade routes opened. This info just in case you are looking for connections in Ireland.
